Overview
Electric vehicles and their charging infrastructure push protection into a new regime. The DC bus runs at several hundred volts, the power modules have a small thermal mass, and the fault current rises in microseconds, so the margin between a fault and a destroyed inverter is very small. At the same time the equipment must be compact and must survive the vibration and temperature of a vehicle. Bussmann fuses cover the chain: high-speed fuses for the traction inverter, DC-rated fuses for the battery pack, and branch fuses for the AC feed and the charger.
Traction Inverter Protection
The traction inverter converts the battery DC into three-phase AC for the motor, and its power modules are protected by a high-speed current-limiting fuse in the DC link. A square-body fuse such as the 170M series bolts onto the busbar, so the connection is compact and low-inductance, and its ultra-fast characteristic opens before the module is stressed. The design task is the same as in any drive: compare the fuse clearing I-squared-t with the module withstand I-squared-t at the fault current and confirm the fuse clears first, then check the voltage class against the bus plus margin.
Battery Pack Protection
The battery pack is a large DC source that can deliver a very high fault current, so it is protected by a DC-rated fuse sized to the pack current and voltage. Because the pack both supplies and receives current, the fuse must clear a fault in either power-flow direction, and the ambient of the pack must be included in the derating. A DC-rated fuse, not an AC branch fuse, is required for this duty.
Charging Equipment
An on-board charger takes AC from the grid and delivers DC to the pack, so it needs branch fuses on the AC input and DC-rated fuses on the battery side. A DC fast charger works the other way, taking AC and delivering a high DC current to the vehicle, and it uses high-speed fuses for the output stage and Class J fuses for the AC feed. In both cases the fuse must coordinate with the converter so a fault is contained, and the fuse and its holder must be rated for the DC voltage of the output.
Space and Reliability
On a vehicle, every component competes for space, so compact fuse bodies and holders matter as much as the electrical rating.
